Choosing Mailer Boxes for a Subscription Box: Size, Board and Print
Updated · Vorex Packaging
For a subscription box, choose a corrugated mailer box (E-flute, kraft or white) sized to the inside of your typical month's contents plus a little room for tissue, printed simply outside and boldly inside the lid. Keep one evergreen box and change monthly themes with inserts, stickers or bands. Standard 9 x 6 x 3 in and 10 x 8 x 3 in mailers cover many boxes; other sizes are made to order from 50 pieces.
Why most subscription brands ship in mailer boxes
A subscription box is a promise that repeats every month: the same doorstep, the same logo, a new set of products inside. Most brands deliver it in a custom mailer box, the corrugated box with a hinged lid that tucks into the front. It ships on its own without an outer carton, opens like a present, and can be printed inside and out. That is why our custom subscription boxes are almost always built as mailers.
This guide is for founders choosing their first printed box, or replacing a plain stock box with a branded one. It covers size, board, print, inserts, shipping and how to order without overbuying.
Step 1: size the box to your typical month, not your biggest
Subscription contents change every cycle, so the box has to fit a range of products. The common mistake is sizing for the bulkiest month you can imagine, which leaves every other month rattling around in empty space.
- Lay out three or four real past (or planned) months and measure each set packed tightly, with any tissue or card you add.
- Size the inside of the box to the largest of those normal months plus a little room for void fill. Mailer sizes are quoted as inside length x width x depth.
- Use an insert or a crinkle-paper bed for lighter months instead of a second box size.
- Consider two sizes only when volume justifies it, for example a standard box and a larger box for quarterly or holiday editions.
Two sizes cover a lot of subscription boxes. A 9 x 6 x 3 in mailer suits beauty samples, socks, candy and small accessories. A 10 x 8 x 3 in mailer takes a full-size candle, a book, a folded T-shirt or a mixed snack box. Both are standard sizes in our ready-made packs, so you can start without a custom die.
Step 2: choose the board: kraft or white, and which flute
Subscription mailers are usually corrugated in E-flute, a thin flute (about 1/16 in) that prints well and still protects products in the mail. The two outside colors behave differently:
| Board | Look | Print result | Good fit |
|---|---|---|---|
| Kraft mailer | Natural brown | Colors print darker and warmer; one or two colors look intentional | Eco, coffee, snack, craft and apparel boxes |
| White mailer | Clean white | Full color stays bright and true to your artwork | Beauty, kids, pet, lifestyle and bold brand colors |
For a box that ships alone, strength matters too. Corrugated strength is usually stated as an edge crush test rating; our ECT explainer covers what the numbers mean. Most subscription boxes are light enough for standard single-wall mailer board, so tell us the packed weight and we match the board to it rather than overbuilding.
Step 3: decide where the print goes
Subscription brands get more from print placement than from any finish:
- Outside, simple: a logo and a color is enough to be recognised on the doorstep. Some brands keep the outside quiet so the contents are not advertised to porch thieves.
- Inside, loud: printing the inside of the lid is the moment members see when they open the box, and it is where many brands put a pattern, a welcome line or a monthly theme. Our kraft mailer pack with inside and outside print (10 x 8 x 3 in, 250 boxes) exists for exactly this.
- Seasonal without a reprint: keep one printed box all year and change the feel with a printed belly band, stickers or a thank-you card each month.
If you are designing the artwork yourself, start from our free mailer box dieline template: enter your inside size and download the flat layout as SVG or PDF.
Step 4: inserts, tissue and the unboxing
The unboxing is part of what members pay for. The common layers are custom tissue paper wrapped around the products, a card on top, and an insert when items need to stay in place. Inserts are worth it for glass, fragile items or a box that is always the same set; for changing monthly contents, tissue and crinkle paper are more flexible. Our guide to custom box inserts compares the options, and building an unboxing experience covers the order the layers go in.
Step 5: shipping costs and box size
Box size affects postage. Under the USPS Domestic Mail Manual (section 223, read 19 Oct 2026), dimensional weight pricing for Priority Mail applies to parcels larger than one cubic foot (1,728 cubic inches). A 10 x 8 x 3 in mailer is 240 cubic inches and a 9 x 6 x 3 in mailer is 162, both far below that line, so at those sizes the scale weight is what counts. Other carriers set their own rules, so check your shipping software for the services you use. The practical lesson is the same everywhere: a box that fits the contents snugly costs less to ship and protects better than a big box full of filler.
Step 6: quantity and reorders
Subscription volume grows in steps, so order in steps. Start with a quantity that covers two or three cycles plus your gifting and replacement stock, then reorder once your member count settles. Keep the box design evergreen and put the month-specific design on inserts, stickers or bands, which are cheaper to change. Custom orders start from 50 pieces, so you can test a new design on a small run before a full reorder.
Ready-made pack or a custom size?
If one of our standard sizes fits, a fixed pack is the quickest route: the white 9 x 6 x 3 in mailer pack, the white 10 x 8 x 3 in mailer pack, the kraft 10 x 8 x 3 in one-color pack or the inside-and-outside kraft pack above. You can also order a single printed sample box first. For any other size, a tear strip, a colored board or a different finish, send your box size, monthly volume and artwork and a specialist replies with pricing and a digital proof. Our mailer box vs shipping box comparison helps if you are still deciding on the style.
